Looks cast to me. Maybe you could find some round bar that is an interference fit to the old hole and knock it in. Then the bearing retainer would sandwich it all together.

I really like that idea man, I'm looking into that as my main option for a solution now.
So I'm not going to try to retain the ABS @ the axle shafts for speedo reading, going to come up with another solution. The housing flange covers up the sensor hole, and the larger diameter axle tubes wouldn't let you get the sensor in I dont think.
I trimmed the housing flange to fit the backing plate oriented correctly, I had it flipped backwards in the earlier pics to check the bolt holes.
Here it is. I bolted the bearing retainer up as a guide as it fit perfectly in the bracket. trimmed up:

4.56 pinion on the right, 5.43 on the left. I'm lucky, West Coast Differentials (http://www.differentials.com/) is local to me so I get to buy my gears there.

yep, my front 44 I set up myself and it's held up a few years so far no problems, the 9" is much easier anyways.

Nope, kept the 30 (but am in the slow process of selling the dub). I could have swapped out the tailhousing and done the speedo conversion though. I forgot that the TW SYE mainshaft that I installed on the 242 several years ago had the speedo gear cut on it, it clearly did not start life in a WJ. I discovered this when I tore the case down a few weeks ago, just prior to the sale.Originally Posted by AgitatedPancake

I tried to set up the gears yesterday, but got pissed and stopped when I noticed some metal filings had gotten into the gearset and were doing wierd things with the pattern and stuff. Got it all cleaned out, put it all back together with the old shim pack under the pinion support, cranked in the adjusters till I felt like I had a good backlash (comparing to what I remember from the D44), then did a little more to preload a bit. I don't know how to measure or check preload on the 9", so as of right now its just "a little more" on the adjusters once the backlash is set haha.
I like this so I'm about to head over to my brother in laws to first check the backlash, then use his press and race seaters to put my new bearings on the pinion.

So I got new pinion bearings for peace of mind, assembled the pinion and took it to west coast diffs to torque the pinion nut down to crush the crush sleeve and set the pinion preload, came out with around 11 in. lbs which is decent for new bearings. After that I got everything set up again, did a few more patterns with a few variations and got to a pattern I'm happy with. I'm thinking this will be my final pattern as everything is torqued to spec and the drive side is perfect.

Sorry if I missed it, but what was the wms to wms on the nine. I just picked up one, 65". Just dont know how wide this will be under my zj. Bad ass jeep by the way!

I'm sittin right around 65" with it also, but as a note to you ZJ's are significantly narrower than WJ's stock, like 58-59" compared to 63-64"

I'm running a 9" out of an F150 (65" WMS), with 33x12.5s mounted on 15x8s with 4" backspacing the tire sticks out about 2-3" on each side, overall outside tire to outside tire mines around 80" wide. You can check my build for pics, Tyler (CrawlerReady) is running a 9" too on 37s... check his build for pics also. There's also a few others who are running the full width 9 under a ZJ.

Now kids, let this be a lesson not to drive 5 miles on a broken axleshaft, unless you WANT it to make you upgrade.
And here are the axle colors together; flat black and a hammered bronzy coppery color. I like it. The centersection, brake brackets and claytons links are going to be that color and the rest will be black.

Hmm. Parts coming together...
Had to chop off part of the old shock mounts to orient them differently, how convenient. I found a place to use the part I cut off, as new limiting strap mounts!
Aaand link color vs jeep...not too bad but I don't expect the jeep to stay this color for too much longer.

Jeep parts recycling. Great idea. So what color do you plan on making it? Since there isnt a straight panel on the whole damn thing. Maybe you could cover it in carpet or fur. LOL Ball busting over...

Haha that would be awesome. No but seriously on the trails around here I would give props to any hummer driver if I saw them out there...they wouldnt fare well in the tighter areas.
All 4 links are painted, I may replace the UCA bushings while they are out, they are the originals that clayton sent with the kit a couple years ago.

Hmmm snap. Test fitting thangs. Gotta do a little more toying with the lower shock mounts, then I gotta finish the brakes that I've been procrastinating on...Make a 1/4" wheel spacer, and the bearing retainer spacer.
Holy god it is an amazing thing to be able to do this without the third in it...
Stuffed up to full bump of the shocks, the bumpstops will actually stop the axle a bit before this, but the truss has about 1" of clearance behind it at the gas tank

Are the chains gonna be limiting straps? It seems like that might be prone to snagging on other components if so. Plus noisy.

Yep they are. I had them on for the past trip and they never bothered me, I bungie them together so they are always under tension. No noise!
Jon, yes man it's amazing. I am pretty much in love with the 9". Now it'll be time to see how it holds up. Supposed to be going on a Fordyce trip this weekend, time crunch!

Did a little before class today. I've always been intimidated by using oxyacetalyne for cutting. I don't know why, but I just never used it. I used it today, making the 1/4" thick spacers for the rotors so they are positioned properly. I don't know how i've lived without the torch in the past, It's actually alot more accurate and less cleanup than I was expecting! (I've ued a torch a few times in a welding class a few years ago, but not much other then that)
