    I am lost, why is it too thick?

    The bead off the tire is even thicker, sure it will compress when tightening the bolts down. Down't know how much yet.

    Started stripping the sterling 10.25
    Took off the brakelines and some brackets.
    Loosen 8 bolts on both sides and take out the axleshafts, even with a mounted wheel.
    Started on the left hub with a driver, took a while to realize that is was counter clockwise.


    The outer bearing and lock-nut.


    The hub didn't just come off, kind off stuck on the oil seal.


    The hub.


    Started on a lock-nut adapter, had some pipe laying around.


    Making the cuts.


    Plate with bolt/nut welded on.




    Took al the braking stuff off, want to convert to disc's anyway.


    Put it all back together, so it wil be easier to handle


    Next will be the truss.

    those are good rearends i had one in my yj , i would replace the axel shaft bolts with some grade 8"s i had a couple of the stock ones snap when i tried to tighten them up

    Yep, read about it that those good snap. Also will upgrade on the hub oil-seals, as the tend to leak.

    Progress off the last 3 evenings.

    To get an idea for the truss.


    Measurements.


    Box is 120*60*6, which is about 4"*2"*¼".
    Calculated the angel on the cuts, start cutting.




    Little more grinding on some edges, then start folding.




    Marking the position off the axletubes with a wholesaw 3½".




    Done




    Time to bend with, used a beam that fits the box.








    Making some cuts.


    Cutting the rest with the plasma.




    Starting to look like something.




    Back of the box lines up nice to the diff cover surface.
    Will make a diff cover that also mounts to the truss.


    Sandblasted the parts where I need to weld.


    Practice on the same matrial.


    For real.


    Looks good.




    After some grinding.


    Position on the tube is to close to the cast diff housing to get a decent weld.
    So have to think off something.

    What if you use fluxcore wire and take the nozzle off the gun? Or stick it? Think there would be enough room to do either of those?

    I would just sand everything down and burn it home. I think you have enough weld area on the tube to not worry about it, you should weld the tubes anyway.

    and also you should bevel the areas that you are gonna weld, it will make for a cleaner and stronger weld then just buttin the steel together.

    Looks good.

    What about welding in some small plates on the short sides of the tubing? That would have it welded in on 3 sides and should be enough. For added security you could take some of the other suggestions to do what you can.

    Some 3mm plates to get some extra strenght on the joints on the "bottom" side off the truss




    Got them bend in the vise with some hamer help.


    Made some welds.








    The whole thing.




    For extra strenght, I want to mount the diff. cover to the truss.
    Gives me the oppurtunity to make a bullitproof diff. cover at the same time.
    Started with 10mm plate, contours.


    Drilled a small hole and started with the plasma, wath a great thing that is.




    Made it almost around.


    done.


    Drilled 4 holes 9mm for now, cause I have only 4 bolts that fit whgich are long enough.


    In place.


    Truss on it.




    Backside.


    Came up with an idea to get some clearence to weld on the "inside" off the truss, which is very close to the diff. housing.




    Changed the "inside" off the truss


    For now.

    Got some different stuff done.
    Starting with the custom 10.25 diff cover which will tie into the truss.


    Finished the bottom off the truss.






    About time to finish the bead-locks.
    Took the tires end rims to the tire specialist the other day.
    Had to explain a couple times that I only wanted the tires half "on".
    Then to the hardware store for a big bag of bolts, nuts and several different rings.




    Inflated to about 20 psi, hope they will hold the air.
    Otherwise I start over with fluid diff gasket.




    These tire/wheel combo's will be up for sale when they are done.
    The bolt pattern is 5 on 5.5" and the pattern om my recenty found axles is 8 on 6.5"
    Already found a new set of H1 12 bolts.
    These rims are 8¼" wide and have a gigantic BS off 7".
    So there is some work in it, rock rings to protect the studs.
    New centers so the hubs will be just inside the rim,
    and pe pvc inserts as double internal bead_locks.

    Got the centering rings cut down 2 mm's


    Everything in place again, aired up to 2 bar(29 psi).




    W'll see tomorrow how much is left.

    Another 24 hours went by, guess what...
    About 20 psi pressure, that's starting to look like it.


    Took it apart anyway, to apply self vulvcanizing tape to the contact space.


    Put it back together and air'd up to about 20 psi.
