View Full Version : My 94 ZJ LTD 5.2 - 231 Swap with SYE & Tera 2WD

Thought I'd clean this post up a bit... and update some info.

1994 Jeep Grand Cherokee Ltd 5.2L. Bought it in 2003 bone stock... had 1 owner since new and was dealer serviced. Not a bad vehicle... worked great bone stock for quite a while... then put some $$ and lift into it still while we had 2 kids and finally moved into a minivan. I daily drove the ZJ for a while as a commuter, but now it sleeps in the backyard and gets permits for wheeling trip. Ended up getting a 2nd ZJ for a daily driver.

I'll start with the photos of when we got it:

Then went to 2" lift and 31's...

Now it's at 5.5" with 33" MTZ's, 15x8 Soft 8's, a few custom items like roof rack and raised hitch... all 8 adj RE control arms, Bilstein 5125 shocks etc. Wheels really well... lots of fun.

No I love the wheel mounted to the wall for a hose reel, that is a GREAT idea, I may have to do that, the cheasy hose hanger I have bends all the time.

Yeah... the wheel mounted on the wall is awesome... drilled right into the wall stud on the top & bottom... solid as a rock!

Yeah... you need umbrellas lots around here... just the way it goes!

Kraqa.... yup, some good old local trails! I'm sure I'll see you around one day... even though our trucks are in slightly different leagues... :eek:

Update: March 17/06

Got my new welder 2 weeks ago.... can finally build rock rails, full roof rack, bumpers etc....

So I finally got my mini roof rack done. Likely going to build a full size one next winter. Got a spot for the hi-lift, spare tire and gas can.

For the spare, I counter sunk two 10.9 grade metric 12mm shouldered nuts into the 1" bar and welded them in. Then I use two 10.9 grade metric 12mm bolts throught the wheel and into the sunk nuts. Nice and clean and high strength. Bonus working at VW is alot of the fasteners we use are high grade and there are always lots sitting in the parts dept!!

Okay... way too long for an update....

I modified the hitch back in 2006... but haven't posted info on it.

The factory hitch is tough... and hangs way too low. I put tow hooks on and hated how they would hook up on rocks and other stuff when the back end touched down. Got very annoying. I still wanted a good rear tow point and kept seeing other newer SUV's on the road with the hitch kind of integrated in the rear bumper... so I decided to raise mine up about 2.5" to give me some better clearance with the option to be able to tow again.

Installed! Had to notch out the rebar and the bumper skin.... but I'm sure I'll end up integrating it into a custom rear bumper eventually.

I really like it. It's nice and clean... out of the way and nobody really notices it. Now the back end has way more clearance and the bumper still gets protected by the hitch cuz it just barely sticks down.

Great cheap mod. I love my welder!! :D

So... time for another update to bring you up to it's current condition!

I bought five 00 XJ wheels off a friend. Great condition... and got rid of the ZJ Limited gold wheels. The finish was looking horrible. So now, it looks a bit cleaner and my wife really likes them better. You have to please your wife a bit when it's the family vehicle!!

So... the current mod list is:
- RE 3.5" lift springs with stock arms (extra spring isolator to level the heavier V8 front end)
- Kevin's/JKS front trackbar converion
- JKS adjustable rear trackbar
- JKS Quicker Disco's
- JKS Bar Pin Eliminators
- BDS shocks in front 24.5" extension - 1" bump stop extension
- ProComp shocks in rear 26.5" extension - 2" bump stop extension
- Flowmaster American Thunder cat back exhaust system
- Electric Rad Fan from a Volvo
- Custom Roof Rack
- Custom raised hitch
- Front tow hooks
- All factory skids
- 5.2L V8
- 249 t-case
- removed rear swaybar

Alright... so we bought a 2002 Grand Caravan yesterday... so the ZJ officially no longer carries the "Family Vehicle" tag!!! IT'S ALL MINE!!!

I didn't hesitate for a second. A few weeks back we decided to get a mini-van for the fam.... so that started the planning.

I bought a full set of Rubicon Express adjustable control arms from napajeep off this board..... thank you very much!! Mostly super ride arms with the upper rears being superflex. It's a great start considering I have all stock arms now.

Thursday I ordered Kevin's 2" spacers so I could take the ZJ from 3.5" to 5.5".

Friday I ordered a full set of five Mickey Thompson Baja MTZ 33x12.50x15 tires and 15x8 Soft 8's to stick them on!!

I'm rather excited. I can now rip off the front and rear bumper skins and build some bumpers. I may cut out the rockers and box them in instead of bolt sliders on.... so I can have just that little bit more ground clearance.

I'll start gathering parts for t-case and axle swaps too (231, hp30 & 8.8). I don't think long arms are in my future. Right now I'm on 3.73 gears... so when I build the hp30 and 8.8, I'll put in some 4.56's. If I go long arms... that means going 35's or larger with even bigger axles etc... can't go there with the $$. So I'll be very happy with 33's and short arms. I may even go with drop brackets.

Anyhow... nothing more to update. You're totally up to date now!! Parts should be arriving via UPS this week... and then the work begins!!!

Oh... became a MallCrawlin Supporter a few weeks ago too!! Glad to be supporting a good cause.

I'm no metal craftsman... but I was very happy with the results. I've made some things with the welder etc...but this was the first thing that I planned... cut apart and put back together better.

Roof rack was mounted with the kit that Kevin's Off Road sells. No t-slot nuts. It's basically 2 c channels slightly offset cut... and they wedge onto the roof rail. Very smart... and very simple. Super strong. I'll try and take a close-up photo of it one day and post it.

Full sized roof rack basket is in the works right now.. this rack will be up for grabs. (located in Canada... won't be shipping it... too much for a cheap rack).

So.... the tires and wheels showed up today... picked them up, brought them to work to mount and balance them... and now they're stashed at home till next Saturday when the ZJ goes up 2" and the RE control arms go on.... then it's off to do some clearance work to the wheel openings and inside the wheel wells...

Teaser pic...... got the 5.5" total lift in.... and mounted up the 33's. Now I have to tune the pinion angles as there is some slight vibration here and there... and clearance the fenderwells etc.... blah blah blah.... and I can test it all out!

Kelly, how'd the install go on the arms? Did you change the length of the arms at all? I was at ~5" and had no vibes, but I guess every Jeep is different.

All went well.... I didn't change any lengths yet. Some minor vibes but nothing I can't tweak out and make them go away. The arms are awesome... they really push the axles out which I needed with the 3.5"... but with the 5.5" it really couldn't be done without them. Thanks again!

I found some superflex front uppers on e-bay the other day for a good price... so I'll be watching for f&r lower superflex arms over time and trade them in. I'm in no hurry. I'll likely not find them in as nice a shape as the ones you sold me.

Yeah... those tires look nice... and they're not too noisy at this time... but they may change a bit once they start wearing down a bit.

Ordered my Bilstein 5125 Series shocks last night... and JKS Shock Conversions!! Got to do some measuring for the brake lines and see how much longer I may need to go. Then I get to start flexing it out and do some cutting to make sure everything fits!! Fun fun!!!

Haven't done it yet... just pulled out the t-case out of the donor XJ. Now I need to tear it down and likely do the full rebuild before it goes in. Did you need any new linkage to fit the 242 or just the gate & bezel? I also gotta figure out the wiring etc...

So... UPS showed up today.... just waiting for the JKS shock conversions to arrive and in they'll go. Looking forward to getting rid of the BDS fronts and the ProComp rears. I was very surprised how light weight the Bilsteins are... and a very nice finish too! Hey... if I mount them so you can read the logo... they'd be piston down. Mine are all piston up right now. Any thoughts?

What's the difference between those and 5100s? I put some 5100s on my truck and they look just like yours.

What's the difference between those and 5100s? I put some 5100s on my truck and they look just like yours.

5100's are application specific... made to fit vehicles with a specific lift. The 5125's are the same shocks, but I chose my length and dampening from the available chart. Also they 5125 are eye/eye... so you have to get shock loop conversions for the front uppers.

So it's finally trail ready! With the added lift and larger tires/wheels, there was lots of little stuff to do.
- extended the bump stops as needed
- notched & boxed my trans crossmember to clear the front drive shaft on full droop
- removed the front bumper (will trim it and re-install it after this weekend's trip)
- clearanced the front fenderwells so I don't shred my new tires
- finally installed my CB
- completed the 3/4 length roof rack and installed it
- installed my front upper superflex arms
- made better swaybar disconnect anchor points for when they're disconnected

There's probably lots more I've been doing... but will post photos after this weekend! Should be fun!

Alright... had a great weekend out wheeling with it finally. Were in the BC forests for 3 straight days... lots of fun. Here are a few flex and poser photos. Sorry, when I was driving over the ugly stuff etc... I wasn't taking the photos... those are still to come.

I'm pretty happy with how it turned out. I see so many guys hacking up fenders etc.... but my goal was to get my ZJ to flex with 33's and keep my fenders original shape at this time. Very easy to do... and I'm happy with how it flexes and rides. No problems other than some minor rubbing on the very bottom of the rear bumper on full compression. That'll be fixed pretty quick!

Enjoy the photos.... more to come! (in the flex photos... the front is almost fully compressed on one side...and has another 1.5-2" left to drop on the other. In the rear, it's on the bump stop on one side and not even close to full extension on the other.)

So.... you might be able to tell in the photos from the previous photo batch... the back end sure sags when loaded up on trips. So I bought some new 4.5" RE rear springs to raise the back end a bit... friggin thing went up 2" and caused all sorts of driveshaft vibes.... so out they came for now and I'm pushing forward my 242 t-case with SYE & new driveshaft project. Then I'll put the 4.5" springs back in.

Went out again last weekend... I didn't get to take many photos... waiting for a bunch on CD from a friend... so I'll post a bunch of better photos when I get them.

Can't post photos if you don't have a token splash photo!! :D and as you can see... a locker may come in handy sometime soon also!

I can't believe how much better the truck is off road with the more lift and 33's.... it's night & day. The 242 t-case and HP30 with 4.88's will make a huge difference again, but still have to collect an 8.8 and the 4.88's to go with it. Oh yeah... lockers.... AAAHHHH...$$$$. Hopefully lots of mods this winter... but maybe just the 242 & SYE for now.

Also picked up my 8.8 axle from the wreckers today... from a 95 Exploder with discs.

Picked up a parts ZJ... a 94 4.0L with a good NP242 in it... now just have to do the SYE and gear up my HP30 and 8.8... and blam it all in!!

Alright.... this winter was supposed to be front & rear axles, T-case and misc other work.... but we ended up buying a house... and then when we got some money again... decided to build a nice big deck for the family to spend spring & summer on. So the $$ went there. Maybe next winter more Jeep plans can get on the move!

So I got really sick of every seal & gasket leaking on my ZJ... so I made a project of it. Tore it apart (well not everything) and replaced them... and stopped the bleeding!! Did a waterpump a few months back, and now got a coolant leak from the timing chain cover. Anyhow... this is the list of items replaced:

- valve cover gaskets
- intake gaskets
- timing chain cover gasket
- new timing chain & sprockets
- waterpump gasket
- EGR gasket
- rear main seal
- front crank seal
- oil pan gasket
- new oil pump
- new 3 core radiator

I also put a new set of hatch strut in and a 136amp alternator. Still have the motor mounts to replace. Of course did a fresh oil and coolant change in there.

Anyhow... some pics which are very exciting to see!!

Yes... baby wipes, wet ones, or whatever you can get your hands on are my "offroad shower" accessories!! When we're wheeling... I can keep clean.... ish. :D

Sorry no photos anywhere in this thread.... changed servers a month back or so and haven't updated. Shall edit and re-post them pretty quick.

Finally started some mods on the ZJ. Got a good & clean 231 to replace the 249... eager to see what a difference it makes on the trail.

Got my AA SYE already and waiting for my Tera 2WD Low kit to arrive. Tearing down the 249 tonight for the input shaft (pull the t-case out last weekend). Hopefully it'll be back up and ready for wheeling in a few weeks. Likely going to get a read shaft made via Tom Woods... hear so many good things about him and his service etc...

That's all the updates for now.... sorry no pics... :pissed:

Picked up a 95 ZJ 4.0L Up Country the other week for a daily driver... so I've retired my 94 Ltd 5.2 to a mild dedicated trail rig.

Not a bad ride eh:

pretty happy with it.... but man is that 4.0L sluggish when you've been driving a 5.2L around for the last 5 years.

Should have gotten a V8 :doh:

I finally got around to my t-case swap. Yanked out the 249 and ripped it apart... sold the viscous coupling... and was planning on using the long input shaft for my 231... but it wasn't in good enough shape for my standards.

I pulled a 231 out of a 93ZJ with a 4.0L... took it apart and it was like brand new... I mean really like new, I was very happy. Pulled the medium input shaft and replaced it with a brand new long one I got from Novak.

Also installed a new Tera 2low kit into it:

And put in a nice Advance Adaptors Slip Yoke Eliminator...

Still need to get my front and rear driveshafts built... got my front one temp in the rear... and found out that the rear tires spin easy in 2low!! :D I never had 2wd in this Jeep before!!

Anyhow... that's about all for now. Got to adjust my rear pinion angle and measure for driveshafts... then get them all done.

Looking forward to getting going this year sooner rather than later.
