I've had my WJ since it was new...Got it paid off a year or so ago, so it was time for the (lightweight) build up to begin. Started off with a 4.5" RK lift that ended up being about 7" front and 5" rear. The RK control arms with Krawler joints sucked balls, so I sold them and picked up some JKS uppers and lower for the front CA's. Ride improved x100!

Finished up stage 1 with a set of customized KOR sliders with an extra side bar welded on for additional protection and some 4.56 gears in the diffs.

Took the WJ out to GSSE @ Tellico and had a blast.

The next trip was to Coal Creek in Oliver Springs TN. This trip ended poorly, with my Dana 30 spider gears busting after only about an hour of wheeling. The good part is I took the chance to "upgrade" to a lock-rite instead of just replacing the spider gears.

Stage 2 began recently with the addition of an ARB, warn winch and some 33" Maxxis Bighorns. Next step is to get some trimming and custom bumpstops fabbed up. We'll see how the stock 30/35 combo hold up to the 33's...

I like your WJ!

In your signature you say have a Teraflex lift, but in the thread you say something about JKS. Which one you have?

I recently bought a 2003 WJ Overland and plan to put 32 or 33" tires (mostly daily driver and some sand wheeling). But i canīt decide which lift. Everyone says claytons... but i dont want to go over 4" or 4.5" of lift.

The lift is a combo of Teraflex 4.5" coils, JKS control arms up front, and Rock Krawler control arms in the back.

Ordered some johnny joints and Chromo axle shafts from Dutchmans this week. Gonna swap in the u-joint shafts and build a custom long arm system (radius arms) for the front over the next couple of weeks!

JY, they're XJ stubs that I had a machine shop machine and press the WJ tone rings on.

I have a problem with one of the JJ's though...I can get both of the bung/jam nuts to thread on one of them, but neither one will thread on to the other. It gets about 1/4 of a turn and then binds up.:smt084

I'm still trying to price out a 44 for up front, but I might just mod up the D30 for drive ability and go this route as well.

You only have to machine the tone rings, the XJ stub shafts will fit in the WJ hub ?

Thats what I was told be a few people on here. I measured the other day, and the XJ stub shafts are < 1/4" shorter than the WJ outers. I don't see that causing a problem, but I won't know for sure until I get them installed (hopefully next weekend).

I ground a couple of threads off the JJ today and was able to force the jam nut over the first couple of threads...after that it was smooth as can be!

LA's are custom built. They're based off of Clayton's design, with radius arms up front. For now, I'm just using long lowers in the rear and the stock A-Arm with the RK A-Arm Spacer. Eventually, I'll swap in a fullwidth Ford 8.8 or 9, and at that time, I'll complete the 4-link in the rear. A friend built a similar suspension on his ZJ, and a SAS'd Rodeo. So I let them be the guinea pigs :mrgreen:

Finally got around to doing the ZJ washer fluid tank swap, so I finally have windshield washer fluid again.

the parts (most from ACE Hardware):
1) 3" to 3" thin wall PVC pipe coupler
2) 3.5" K&N Clamp on Conical Filter
3) ZJ washer fluid reservoir
4) Washer Fluid!
5) 3" to 3" rubber coupler (4" pictured below that I returned to ACE)

The final part of the job was adding the new air filter. Then connection looks like this:
1) stock air hat
2) 3" to 3" black rubber coupler
3) 3" to 3" thin wall white PVC coupler
4) 3.5" K&N clamp on filter




Eventually I'll probably add some kind of heat shield to close the intake off and make it a "cold air" system, but that's not a huge concern for me. Also, if I can find a 45* elbow that will fit in place of the thin wall coupler, the filter shouldn't touch the tank.

I really like the new sound it makes! Definitely put a grin on my face when I punched it for the first time.


EDIT: PICKED UP AN ADAPTER WITH A 45* BEND, EVERYTHING FITS GREAT NOW

Removing these pics. After running the homemade air intake with K&N filter for a few months, I'm finding that parts are being reshaped by the heat. Don't want to encourage anyone else to try this mod right now.

I've reinstalled the stock airbox but may try a full K&N air intake later.

Awesome, glad it helped. Yeah IIRC, I disconnected the vacuum lines and flipped the little bracket on the front of the EVAP canister 180 degrees. Also, I ended up getting a "45 degree street elbow" piece of PVC from Lowes to move the filter further down towards the front of the engine bay and away from the tank. This piece was also about 2x's as thick as the other pieces which is holding the filter better.

A couple of weekends ago I pulled the oil pan after hearing the annoying "tick" get a lot worse! Found about 1/4 of the #4 piston in the bottom of the oil pan. The picture makes it look a lot worse than it ended up being. Amazingly there was no damage to the cylinder wall!

So I decided since I needed to replace the piston, might as well upgrade while we're in there. Plan is to go with a 4.5L Simple Stroker from Dino Saava's 4.0 performance site. I modified it a little bit b/c the 677cp pistons were hard to find.

Specs:


Jeep 4.2L 3.895" stroke crank
Jeep 4.2L 5.875" rods
Sealed Power H802CP standard bore pistons (dished to 18cc's)
9.25:1 SCR
7.96:1 DCR
Stock 4.0 camshaft
Port & Polish cylinder head
Mopar/Victor 0.043" head gasket
0.081" quench height
stock injectors with stock 49psi FPR for '96 and later engines
247hp @ 4900rpm, 300lbft @ 3500rpm (thats what Dino's site says)


I also decided to bore the TB out to 62mm and replace the exhaust with a Magnaflow. Everything has been ordered at this point and should be here by the end of the week. So for now, onto the teardown pics...

You're reading the list right. Falcon Global Parts and Supplies is where I ordered most of the parts. I found them on ebay after they were recommended on jeepstrokers.com. Their prices on ebay were good, but when I called them to order, the prices were GREAT!!!

The cat came from a private seller on ebay, which is why I didn't list their name. The seller had 2 flowmaster 50 mufflers and 2 cats going at the same time but the 1 cat was was the only item I ended up winning.

Well we got the bottom end rebuilt yesterday. With the pistons installed I measured a average deck clearance of .042", which, with the .038" compressed gasket height gives me SCR of 9.19:1 with a quench of .080". I'm not thrilled about the high quench height, but its better than the numbers in Dino's recipe so we'll see how it works out.

We finished up the installation today! The 4.5L started right up on the first try. The motor acted like it hadn't even been out of the jeep. Both Chris and I were pretty amazed. We'll backtrack a bit to get caught up with the pics.

Installing girdle spacers on bottom end. We gave the oil pan some hammer lovin to clearance it enough to fit.

I took a video of the startup but it sounds terrible because the fly wheel was rubbing the inspection plate making an awful noise. For a second I thought we were F'ed! Turns out the inspection plate got stepped on and bent, so after straightening it out its working great. We let it idle for a while, then changed the oil. Took it for a 10 minute test drive and everything looks good. I had 87 octane in the tank and we didn't notice any pinging, but I'm planning to run mid-grade at least while gas is so low! :banana:

Still need to get my exhaust installed, its too quiet right now...

Drove it home today. No pinging on 87 octane, but next fill-up I'm going with 89. I can already tell its got some increased power. I'm thinking about taking it over to the local dyno just for shits and giggles. I'd like to find out exactly what kind of power its making...

ryan took it to the dyno today we were impressed at the results .dyno tech est 270 hp at 30%drivetrain loss that was 20 more than i was shooting for. maybee a headder roller rockers and tuning will get it close to 300 :smt045 . the tires are loud so its hard to tell whats going on, the exaust sounds awesome it changes sound when he gets up into the peak hp. must be due to the porting. the vid doesent do it any justice.

The torque was 270 ft/lbs not HP.

Picked up a used Warn XD9000i off of CL. Got it mounted today. It was a little work, but hopefully I get to use it next weekend at W-GSSE @ Coal Creek. The winch tray is 1/4" and the bottom gussets are 3/16's. I the writeup by another member here. He had to redrill the bumpers mounting brackets. I pushed the winch as far forward as possible and didn't end up having to do that.

Its still running so I'm happy...The WJ is no longer my DD, but I still drive it every chance I get. The extra power is very nice and most noticeable on the highway. Its no problem to pass other vehicles going up mountains without having to put the pedal through the floor and keep up with people doing 70-75. I do kinda wish I'd added a performance cam though.

I only have 85k on my WJ 4.0 and pretty sure it will be a long time before I will need to rebuild it. However I think a 4.5 or 4.6 stroker would be the way to go. Jeep sells a Mopar Crate 4.7 stroker now, that you can get from the dealer and a direct bolt in. About time.

I talked to a Jeep engineer one time and the problem with the 4.0 is that too many different companies have owned Jeep over the years. Each of them had a different goal in mind with drive trains. Willys, AMC, Chrysler, Daimler and now Fiat. The 304 and 360s were AMC, the 5.2 and 5.9 where Chysler, the 4.7 is Daimler designed. There was no legacy left for the 4.0.

Strokers seem to be great or they dont last. Especially the DIY strokers. There are several quality kits and companies like Titan that make very durable strokers. Including a 4.9 that puts out 315 hp on 87octane.

That is why I asked about Rradford9's opinion a year later on his DIY stroker.

The Jeep 4.7 stroker has been tested pretty heavily and is considered pretty strong. It uses almost all legacy factory parts like the 4.2 crank n rods.

Been a while since I updated but I've been working on the jeep about every weekend and finally have it done for now. Got the 9" installed, 35x12.50x16 Maxxis Treps, trimmed fenders and built a rear bumper. I'm gonna add clevis mounts and a tire carrier in the future.

When you cut your ARB to match the front fender trim did you add any bracing to it or just cut it and leave it? Im about to do the same on mine and I didnt know if cutting out that lip that is closest to the tire would cause any loss in strength.

JT, I don't have the printout any longer and can't remember the exact #'s. That dyno run was to get a gauge on what my AFR's looked like with the stock tune. I have not been back since getting the SCT tune.

TN, I haven't done anything to reinforce the lip of the ARB. Its 3/16's IIRC and I've lifted the from the sides of the ARB with the hi-lift without any problems.

I finally guessed the right password to log back on here...been away for a while!

Catching up. Recently rebuilt the stroker. Somehow got some contamination in the main bearings and ate them up, resulting in loss of oil pressure. I was on the edge throwing in the towel and parting the WJ out, but one of my wheeling buddies moved back into town, talked me into keeping the jeep and graciously let me use his shop/tools/experience to work on getting her back up and running.

Rebuild round 2 consisted of improving on the "budget minded" build of round 1.
- Block decked .035", increased compression ~ 0.5, quench height lowered to ~.050"
- Rods reconditioned
- Crank turned
- New Cam bearings
- New lifters
- Stock Cam
- JBA Header

This time around, I built the engine myself. I had some guidance from my friend who owns the shop, which was great. Tested the new setup out with a AFR & wideband. Happy to report that the stock computer and injectors deliver plenty of fuel to the stroker.

Currently working on a new to me Currie RockJock44 for the front. Picked it up with ARB, Chromo's, CTM's, 30 spline outers, some kind of D30 knuckle/high-steer, and an aluminum tie rod.

Installed some 4.56's in the axle last week. Have to let some "paying work" clear out of the shop, but next step is installing the bracketry on the axle to get it under the WJ. Probably going to have to get a little creative on the short side tube since the axle was originally built by Currie for a YJ and has a cast spring pad off the pumpkin taking up most of the tube.

Making some progress on the RJ44. Building off of some brackets the PO had on the axle. Coil perches, a bridge for the upper link, and Barnes4x4 track bar mount.

Since the RJ44 uses D30 knuckles/steering, I'm swapping the WJ knuckles and brakes over. New Alloy USA ball joints installed in the 44.

Here's what I'm planning for the UCA mount. I had a Currie JJ pressed into the cast mount on the D30. I removed it from the cast mount, and will cut off the top 3.5" of the steel D30 passenger mount, press in the JJ, weld it along the inside and outside, and make a gusset to run along the front to form a T with the bracket.
