This is my 98 grand cherokee. It has a cummins 3.9 4bta engine and I used an A518 automatic transmission out of an early dodge truck, NP231 transfercase, dana 44A rear, 30 front. I had to use a long arm kit for the front to clear the starter and oil pan, so I chose a clayton's long arm 7" lift kit. I'm running 315-75-16 tires, and i've put about 2500 miles on it so far, and it works pretty nice. It has good power, and I've towed a 5000 pound car trailer around and it does just fine. It gets about 26mpg mixed driving on 35's :D.

I plan to upgrade the axles pretty soon, and I'm going to replace the transmission with a NV4500. I don't know what i'm going to do for axles yet. I'll probably go with 44's out of a wagoneer. I expect the fuel economy to go up to 28-30mpg on the highway with lockout hubs and the manual transmission

You must have asked questions in the closing hours of the auction. I answered every question up until the last 12 hours or so. I wasn't very seroius about selling it, I only considered it to see if it was worth starting from scratch before I swap axles and a 5 speed transmission. Yup, the engine is out of an old bread truck. The hole in the fender was for the snorkel when I had the v8 engine.

Very cool build. Did you figure out a way around the inspection? If not, I have an idea for you that worked on an old BMW I restored (NY State).

The car sat so long that when I brought it in for emissions inspection, it failed due to the half-bad gas. I knew all it needed was to run a tank or so through the engine and get fresh gas. Anyway, I tinkered with it a bit, and had a local shop set the idle air mixture as best they could and replace the TPS, as the idle had been a bit unstable. I brought it back a few days later to try passing again. But I still failed, (still had the bad gas). The inspection shop, asked if I had a receipt for the repairs, and proceeded to give me a valid sticker....without ever passing emissions. Apparantly there is a loophole for vehicles that fail, and then you spend money to try to fix them. The sticker they gave me was a little different, but still 100% valid. Anyway, at the next inspection the bimmer produced almost no measurable emmissions, so I never needed to repeat this process.

Maybe a cooperative shop can give you one of those "attempted fix" stickers.

Very cool rig. How much weight did you gain over the 318?

Emissions-wise, here in Atlanta diesels are exempt. But for gassers there are a few ways to get waivers, including repairs in excess of certain dollar amount and proof that the vehicle is being stored/used out of state.

The motor mounts are completely different from those pictures...those were my first attempt, and there was too much vibration.

As for emissions in NY, I raised the GVW up to 8600lbs, making it emissions exempt. I think they still require a visual inspection of emissions equipment for gassers, but they don't need to be plugged in to the scanner. The only thing involved was registering the jeep for more weight, which cost an extra $30 or so for the 2 year registration.

I got started on the NV4500 swap yesterday. I had a pedal assembly out of an xj that I hacked up and added the clutch pedal to the zj assembly. It worked out ok and didn't take very long. I also drilled out for the master cyl, it was already marked. I'm waiting on a new input shaft, and a clutch/flywheel set before I pull the automatic out.

These pics are killing me. You did the pedals the smart way-out of the Jeep. Doing them upside down on your back in the dark is NOT the most intelligent way.


Anyways, the glued-in blockoff plate for the clutch master is great isn't it?

I did the same thing when I did my ax-15 swap. The XJ pedal ass. is not the same as the ZJ. The pin/pivot point will need extended to the drivers side farther to line up with the stock ZJ clutch MC mounting location. I cut my XJ pedal at the red line and extended it and reinforced some. Also the stock XJ pedal doesnt seem to have enough travel to fully disengage the clutch. I had to redo mine a few times to make it work.

I've never actually seen a ZJ with a manual, I assume they are rare, but don't they exist? Or are they just for non-US ZJs or something? Can't you get a ZJ manual pedal assy right from the dealer or a junk yard? Or were you just trying to save a bunch of money and using what was on hand?

93-94 were the years of the Manual ZJ. But only behind the 4.0. I'm not sure if you can still order the assembly from the dealer.

you can order the Clutch Pedal Bracket, and the Master/Slave Cylinder Assembly, I picked up both, but only ended up using the Cylinders for my swap, and the XJ pedal assembly was modified to fit.

Thanks for the info. It looked like the master cyl hole was too far to the left, but I don't have the master in there yet, so I couldn't tell if it just looked wrong, so I held off on cutting it up.

I'm sure I could have sourced pedals out of a zj, but it was just easier to modify what I had. I probably spent less time making what I had work than I would have spent on the phone searching for the pedal assembly and explaining to some junk yard goon what I wanted.

Friend of mine had a 94 Grand Cherokee with the factory 5spd.

I got the NV4500 in and drove it down the road today, it's awesome. I don't have any pics cause someone borrowed my camera. It was a large pain in the ass to get everything to fit and work, it took 4 days of work to complete.

I have a crawl ratio of 56.92:1, so I top out at 4.5mph :D and I can let the clutch out with my foot on the brakes pretty good, and it doesn't stall. It also puffs more black smoke now. I'll post some pics when I get a chance

the 4 cyl engines out of isuzu box trucks would fit better, along with the little mitsubishi fuso engines. I haven't done any research on them though. There is a section for those engine swaps on 4btswaps.com

The engines go for about 2500 on ebay. The little things you'll need add up in a hurry though.



The install looks very clean. Good job. I am also impressed with the mileage, but I have a couple questions.

How is the power compaired with the gas motor?

Do you have any problems with the electronics, like the BCM?

Driving power is about the same as the 318. I'm sure 0-60 times are slower, but it has no trouble at all getting up to speed. I've pulled 5000lbs with it, and it towed easier than when it had a 318.

I don't have any problems with electronics. The alternater still produces the same 14 volts.


I weighed my jeep today. It weighs in at 4750.

i used the stock speedo sensor for the original 249 transfercase, i just plugs in and works.

The gear is off center, so you may have to turn the whole sensor in order for the gears to make contact.

Nice work on the diesel ZJ! I originally saw a thread on the Turbo Diesel Register referencing the eBay listing and I'm glad I found more pictures.

Since this is my first post on here - I'll introduce myself (I posted the exact same thing on Pirate4x4 not too long ago...sorry for the repeat if anyone saw it there...).

Howdy - name here is Matt.

I've been a diesel fanatic since the age of about 3 back when the only diesels around were indirect injection, slow, noisy, fast as Yugo's, etc. A lot has changed since then, but the diesel addiction has only got worse.

Anywho - of note to the folks here is my ZJ project. I'm swapping a Cummins "ISB 170" and Allison LCT-1000 into my '96 ZJ. As you can imagine, the Allison 5-speed automatic flat out does NOT fit the OEM transmission tunnel - so out came the Sawzall to massage a 12" x 24" hole in the firewall and I'm nowhere near done cutting yet.

I'm having pretty major clearance issues with the OEM trailing/control arms for the D30. The engine is MUCH taller and a quite a bit wider than the OEM 4.0L I6 - so space is at a premium. I'd rather not lift it 7" which is what other folks have done to be able to fit Cummins 4BT's under the hood of ZJ's. So, I'll be here researching things here on the forums to keep the lift to a minimum (I want it to be a street sleeper and maybe capable of being a daily driver...) yet still be able to make everything fit.

I even considered making the Jeep a 2wd rig since an a-arm front suspension would be mostly static and more easily managed inside the 'frame rails'. (...the Allison LCT-1000 is from a 2wd application, but can be swapped for a 4x4 (http://www.pirate4x4.com/forum/showthread.php?p=7342220#) tailshaft housing if I think I can make a go of it with 4x4...) I don't wheel at all anymore and I'm primarily building the Jeep for the fun of it and to do something different.

A long-arm suspension might work just fine, but I'd like to see pictures of a setup like that installed, but with the engine removed...so I can see if I gain anything by having the lower control arms combined with the uppers (basically a radius arm setup).

hot damn this is freakin awesome! i would definatly take that mileage over my 12-13 with the v8. pretty sure it sucks so bad because the exhaust pipe is pinched by the rear axle and the VC is just floating around inside the 249 so its like semi alltime 4x4 and just craptastic...i like the diesel though, very inspiring.

I'm glad to hear you are going to work on it again. That thread was the first inspiration I had for my 4BT Durango....which should be getting an NV4500 in the next month or so....wooohoooo no more slushbox!

Bio Diesel is nearly a dollar a gallon cheaper and the difference is increasing. I have decided to pump my money into a vehicle that I can do everything I want to do with it- the big island is a series of a couple good roads with mostly rock lava roads and trails, 90% undeveloped. I haul horses all over the place to go special kine hunting and such. So I am collecting parts. I figure a 20-30k budget to finish entire truck, top to bottom.

So my point of resurecting this thread is this- when I do an online search- this is the most complete posting of the build of a Zj 4bt swap I can find online.

Lots of good ZJ info on this site for sure. for 4BT info, head over to 4btswaps.com and they will have all the info you need on the engine and transmission info.
