is it really worth the cost/effort vs the stock tailpipe with a hi-flow muffler? and which of the Flowmaster series seems to sound best with our 4.0's?

well, I picked up all the piping and bends for $25, and a 2.5in Raptor brand hi-flow muffler for $20. now just to put it together.

The pipe should all be 2.5" stock, least it was on my Jeep.

the v8's are 2.5in, 4.0 are 2.25in

2.5" exhaust w/ a high flow cat and a lower restriction muffler will help the dog of a 4.0 breathe. Don't expect huge gains by doing exhaust alone but it will help. Don't go higher than 2.5" either. 40 series' sound pretty good IMO but you might want to go with a 50 or 70 if you're worried about volume.

I already did the TB spacer and hi-flow intake.

Here's a good read on 4.0 exhaust.

I can vouch for 2.5" all they way except the tailpipe, we kept the stocker, does give more low end torque. I've got access to two very similarly built '97 XJ's and the 2.25" TPipe is torquier versus the 2.5" TPipe which pulls harder after 3K rpm.

I just put the 2.5" all the way from the header to a down turn. Went with magnaflow Hi-flow Cat and muffler. Sounds great, but I didn't notice any power increase. For the money I say it's better put elsewhere.

I have Kolak's setup and I really like the way it sounds, but I can't say I noticed and difference in performance. I iam going to swap on the 99+ intake and possible a K&N FIPK this summer and I would imagine I will notice more difference after that.

When my ZJ was a 4.0 (it's now a 5.9), I ran a Banks Torque Tube along with a 5.9 muffler and tail pipe. Up top was a home made air intake and a bored TB. I tried a TB spacer, but all it did was upset the trans kick down cable. It sounded great and ran well.
